The real challenge for many legacy systems isn't replacing a control card, but rather managing the still-operating I/O racks, field wiring, interlocking logic, and limited shutdown windows. For Regent+Plus users, a phased Regent-to-Trusted migration is generally easier to manage risk than a one-time replacement of the entire security system.

The ICS Triplex T7481 can be retained in this upgrade approach, but it's crucial to clarify a point often confused by vendor pages: the T7481 is a Regent+Plus low-density I/O module, not a native Trusted high-density TMR output module. Its inclusion in a Trusted–Regent hybrid system is due to the T8160 connecting the two platforms.

1. The Role of the T7481 in a Regent+Plus System
The T7481 is a 24 VDC monitored guarded output module, providing 16 outputs divided into two groups of 8 each. It is typically used to drive compatible solenoid valves, actuators, or interlock interfaces, and can be found in emergency shutdown systems, fire system actuator circuits, burner management, and unit trip circuits.
"Guarded" indicates that the output uses a protected internal switching structure, aiming to prevent a single internal fault from mistakenly energizing field loads; "Monitored" indicates that the module can monitor open circuits, short circuits, and load or fuse failures. 2. What is a Trusted–Regent Hybrid System?
In a hybrid architecture, the original Regent or Regent+Plus processor rack is replaced by a Trusted controller rack, while the engineering-validated Regent+Plus I/O rack and field wiring continue to be used. Rockwell Automation's Regent to Trusted Migration application notes clearly state that this migration principle applies to both panel-mount Regent and rack-mount Regent+Plus.
This approach reduces rewiring, cabinet modifications, and loop disruption, while allowing for future replacement of older I/O. However, "retaining existing I/O" does not equate to "no verification required"; applications, communications, power supply, and fault response still need to be re-examined.

3. How to connect the T8160 to the T7481 and the Trusted controller
The T8160 TMR Interface, also known as the Regent Interface Module (RIM), bridges the triplet Regent Safetybus to the Trusted Inter-Module Bus (IMB), enabling the Trusted processor to exchange data with the retained Regent+Plus I/O. The T7481 does not directly connect to the Trusted IMB, and the T8160 is not an application processor.
The migration documentation lists connection methods such as TC-320-01 and TC-321-01; the specific choice depends on the existing Safetybus cables, cabinet layout, and approved design. If a buyer inquires about T7481 compatibility with a Trusted controller, they should not only look at the module model but also confirm the T8160, cabling, and system configuration.

4. Configuration and migration cannot be understood as "plug and play".
Each retained Regent I/O module requires the correct software definition within the Trusted engineering environment, and the T8160 location, Regent rack number, and slot number must be set. Rockwell's T8160 product documentation includes single-module and dual-module definitions for the T7481, such as SX7481 and DX7481/DX7481PP.
The original Regent application also lacks automatic conversion tools. Timers, I/O mapping, program execution order, communication, and fault handling all need to be re-established and verified. Therefore, successful physical connection is only the first step; a complete Trusted–Regent hybrid system requires engineering testing, loop verification, and safety validation.

5. Why do factories choose to retain Regent+Plus I/O?
Retaining appropriate Regent+Plus I/O can reduce the scope of line modifications, minimize downtime, and separate controller upgrades and I/O updates into different phases. Both Rockwell's Regent+Plus upgrade page and Sensia's ICS Triplex legacy support page introduce upgrade strategies that retain the original I/O and field wiring.
However, this approach also perpetuates version limitations, spare parts risks, and maintenance burdens associated with older modules. Hybrid architectures should be viewed as planned lifecycle solutions, not as a reason to indefinitely postpone I/O updates.

6. Safety Configurations and Lifecycles Require Separate Verification
Rockwell's Trusted TMR System Safety Manual lists the T7481 as a 24 VDC monitored guarded low-density output and describes single-module fail-safe and dual-module fault-tolerant configurations. De-energize-to-trip is approved under specified conditions, while energize-to-trip has additional requirements.
Therefore, a single T7481 should not be advertised as an internal 2oo3 TMR module, nor should it be written as a "standalone SIL 3 module" detached from the complete system. Safety integrity depends on the controller, application logic, diagnostics, process safety time, verification testing, and final execution components.
Sensia's ICS Triplex lifecycle document lists the Regent+Plus T7000 series I/O as discontinued from June 2025. Spare parts, repairs, exchanges, or extended support may still be available, but must be reconfirmed when requesting a quote.

7. T7481 Price, Inventory, and International Procurement Inquiries
